Custom Sheet Metal Fabrication for HVAC Systems

When a standard duct fitting cannot solve the job, Air Design can measure, fabricate and install a component made for the actual system. Our Warrensburg sheet metal shop supports residential, commercial, new-construction and retrofit HVAC projects.

Where Fabrication Earns It's Place

Better ductwork starts with the problem—not the piece of metal.

A new furnace, air conditioner or heat pump can only perform as well as the duct system serving it. Restrictive returns, abrupt transitions, damaged sections and poorly fitted connections can contribute to weak airflow, uneven temperatures, excess noise and long run times.

Air Design begins by looking at the equipment, the duct path and the rooms affected. Sometimes a focused repair is enough. Other jobs need a new plenum, transition or duct section shaped to the available space and the airflow the system requires.

Because the fabrication work happens in-house, the field evaluation and the finished component stay connected. That matters most on retrofits and unusual layouts, where an improvised connection can leave a new system fighting the same distribution problem it had before.

Common Reasons To Call

When off-the-shelf ductwork does not fit the job

Low airflow

One or more rooms receive too little conditioned air.

Equipment mismatch

New equipment does not align with existing supply or return ductwork.

Project-specific layout

A remodel or commercial space needs ductwork shaped around real constraints.

Damaged connections

Visible gaps, loose sections or makeshift transitions need correction.

HVAC Sheet Metal Capabilities

Made to connect, distribute and perform.

Our fabrication work is focused on HVAC air distribution. Each scope is defined around the system, dimensions, access and performance need.

01

Custom duct sections

Project-specific ductwork for supply, return and distribution changes.

02

Transitions & fittings

Purpose-built connections when equipment and existing ducts do not line up cleanly.

03

Plenums

Fabricated supply or return plenums sized around the system and installation.

04

Retrofit modifications

Targeted changes for replacement equipment, remodels and existing-system corrections.

05

New construction ductwork

Fabrication support for planned residential and commercial HVAC installations.

06

Airflow problem solving

Duct changes informed by the restriction, noise or distribution issue being addressed.

Repair, Modify or Replace?

The right scope depends on where the duct system is failing.

Complete duct replacement is not the default answer. If the restriction, damage or poor fit is limited to one part of the system, targeted fabrication may correct the problem with less disruption. Broader sizing or layout issues may require more extensive changes.

We explain what the accessible system shows, which components are involved and how the proposed work connects to the comfort or installation goal. For business facilities and new construction, that same approach supports clearer coordination with the wider project team.

Air in.
Air through.
Air where it belongs.

Supply and return ductwork must work with the equipment. Fixing only the box can leave an airflow restriction untouched.

Sheet Metal Fabrication FAQs

  • Do you fabricate custom ductwork for both homes and commercial buildings?

Yes. Air Design fabricates HVAC ductwork and project-specific fittings for residential and commercial applications, including new construction, equipment replacement, retrofits and targeted duct modifications.

  • What kinds of sheet metal components can your shop make?

Our HVAC fabrication work includes custom duct sections, plenums, transitions and fittings built around the equipment, airflow requirements and available space. We review the project before defining the exact component.

  • Can you modify existing ductwork without replacing the entire system?

Often, yes. If the issue is isolated to a damaged section, restrictive return, poorly fitted transition or equipment connection, a targeted modification may be more practical than a complete duct replacement.

  • Why does duct sizing matter when HVAC equipment is replaced?

New equipment still depends on the supply and return system to move the required air. If existing ductwork is restrictive or poorly matched, the new system may struggle with comfort, noise and performance.
